Lately I've been looking at the stack outside and when I have flame in the fire box I get smoke out the chimney. It's not a lot but it's blue gray smoke. Once I turn her down and snuff out the flame it stops.

Could it be the bypass? When I engage I turn the lever til it makes that locking sound. I checked it before the install and it seemed good and tight with a good gasket but I also saw the video on the BK web site where they state it may need tightening after awhile. I don't see any smoke or flame getting sucked up near the bypass so maybe that's not it.

I'll have to check the cat gasket as well but last time I checked everything looked good. Maybe the smoke is just traveling too fast through the cat at higher burn rates and doesn't have the time to do it's job?

My Woodstock is almost instant no smoke when I engage the cat so it seems the BK should be the same.
 
If I recall correctly I remember noticing mine smoking until I turned the air down to the "2" range when I first installed it and was in the chimney watching stage. I figured the same as you with the smoke just moving through the cat too fast for it to get it all. I've never tried burning it hot for any amount of time to see if it cleans up or not. Most my fires are started at night or early morning so I rarely get a look at the chimney.
 
Maybe I just have to give it a little more time? Last night I burned hot at 3 for about 20 minutes and it was still smoking.
 
I get the same thing until I get to about 2.5 or a little lower. I think it's the excessive flame In thenfirembox box the cat can't keep up.

Your second to last sentence is correct.
Low and slow. When the four barrels are kicked in your wasting fuel out your tail pipe.;)

Yeah, once I get down to around that 2.5 range the flames slow down and the smoke clears. I don't think I'd ever have to burn a full load on high anyways, Maybe it could burn smoke free on high with smaller loads?

Still makes me wonder how BK would pass the EPA high burn rate test if this is normal ops?

Maybe it's the test fuel source that makes the difference, don't they use dimensional Douglas Fir?

Maybe one of us should let it burn for a long time on high, maybe when the t-stat starts cutting back the air it cleans up enough. Who knows!?
 
Todd have you tried a small load yet? I know you have primo wood but maybe some junk like poplar, and only a small load you'd notice a difference in smoke.
 
I've watched it for a while before with it on the 3 for bout an hour and it started to clear up then. But hardly ever leave it on 3 for more than 20 min.
 
I've never checked to see if my Woodstocks do this, they probably do and there is really no need to burn them full bore at #4. Like North60 said, your just wasting fuel out your tail pipe.
