Yes, it's a serious failure. Was the chimney without a cap for a period of time?

yes i've seen that and worse happen on 2 occasions

we had duravent out to look at the problem chimneys. with a sales rep and a guy from the lab.
they replaced the chimneys w/ stainless but i never got a report from the lab as to why it happened...?

So the pipe sections are rusting from inside out right..The decaying leaves can also cause rusting.. It causes an acidic solution in atmosphere and eats away the galvanized coating.. So the metal gets weakened and leaving them exposed to rain can cause further rusting from inside out..
 
Begreen.... always had a cap, the only time the cap comes off is to run the brush down thru.

Kristal... from the way it looks, and seeing similar rust on cars,,,, i'm guessing its rusting from the inside out, but most likely decaying leaves are not the cause.

Heatsource... Should i contact Simpson / Dura-vent...? What are my chances of getting them to replace it...?
 
okay then.. I think you should seek the help of professionals.. experts will have a better solution than our's. Hope you get a solution as soon as possible:)

After you posted that, I sent an e-mail to M&G DuraVent customer service, explained my issue with the rusting galvanized chimney pipes and simply asked if there was anything that could be done. I also copied a link to this post in my e-mail, explaining that my pictures were in there.
About an hour after sending it, i got a reply saying customer service is looking into it, shortly after that, received another reply saying that my stove pipes were still covered under warranty and that they will send me new pipes, but not in galvanized, in Stainless Steel...!

On Friday, delivered right to my house, I received ( 2 ) 8" dia , 60" long DuraTech Chimney Pipe, Stainless Steel Outer Wall, ( 2 ) locking bands and one new S/ST chimney cap.

I am very happy with the reply from DuraVent and just cannot believe the Great customer service....!! Thanks M&G DuraVent.!

That is great it is always nice to hear a good result like this. Now just make sure when you switch them out that you inspect the lower sections as well as you can to make sure there is not degradation further down.
 
Yes.... I truly can't DuraVent enough.
And...yesterday.... i was already looking on-line, at the links the others posted in here, for pipes. two more sections and a tee, Since i already got the top two sections in stainless, might as well go totally S/ST. It'll be my September project.
