Had to replace the combustion blower on our Mt. Vernon AE the other day. Have been running it for 5 seasons. Exhaust is a Simpson 4" Duravent. Wired wheeled all of the old Ultra Copper off of everything. Coated everything that needed to be while putting it back together. And then the leaks started. Leaked between the flange that goes on the blower elbow and body of the clean out "t". Got that one fixed, then it smoked out of the joint for the cleanout cap. Then it smoked from the recessed area of the clean out cap. Sealed that then one by one it smoked from all of the joints on the "t". Anyone else go thru this? Is there a brand of vent that does not do this? This is the second exhaust we have had on it, at first we had a 3" exhaust and the length was a bit much for it. But the "t" on that exhaust leaked as well.....although no where near as bad. Ended up using a full tube + of RTV to get the leaks slowed....it still is puffing a bit...
 
Are you sure that you don't have an obstruction further up the vent?
 
I agree on obstruction. I just went through the same thing, spark arrestor was clogged.
