I'm not sure about the 40, but I think the 60 and 80 have two nozzles. I know some people have experimented with blocking off one of them to get a more useful heat output level.

True! Forty has one nozzle.
 
It's about once a month for me. My stack temps pretty much tell me when it's time.

Ditto. The whole idea of these things to get the heat into the water. Anything that inhibits that is robbing efficiency. I do mine every 3 to 4 weeks... after I notice about a 50 degree rise in my average flue temps.

I have three thermocouples - two in the secondary chamber off to the side and away from the actual flame, and one in the flue right at the back of the boiler. I use them as follows:

Secondary combustion #1 - used for blower control
Secondary combustion #2 - used to provide a readout of combustion temp at the boiler
Flue temp - used to detect fire starts

I also look at flue temp as an indicator of when I need to clean the HX tubes.

Can't find any pictures just now - I'll take some more when I get a chance.
I would appreciate pics if possible on thermocouple placement. Is blower control (TC #1) automatic or manual?
Are temps from thermocouples free air temps? How are thermocouples attached/wires riuted? Thanks.
