I have a BKK. I used to have the mentality that bigger was better but, as I was loading the stove last night, I realized I had some nice big pieces in there, but was having a hard time getting it full. Not enough small pieces to fill the nooks and crannies.

What size wedge and square pieces do you find work best for getting a tight load? Or just a mix of sizes?
 
No BK here, but I have a decent sized firebox. I've found that an assortment of different sized splits is good. Plenty of large splits for overnight, plenty of smaller splits for shorter, hot fires when the time is right + to fill the spaces where a larger split can't fit (getting the firebox better loaded, esp. for overnight). I have a lot of mixed sizes with most of it five to six inches. I also have a good bit of rounds that are 1 1/2 to 2 inches that I use to fill in between the splits.
 
I have a small fire box and try to split various sizes for all the different needs (as others have stated). I used to split everything 5 - 6 inches and to many times I had your problem and, no small hot fires with all 5 - 6 inch splits. I was always re-splitting some of it and finally it dawned on me to just do it that way the first time.
 
My current goal is to make 8x8s. In the process of making 8x8s, you make plenty of smaller stuff. We'll see how much longer it takes the 8x8s to dry though.
 
I have a non cat King, I noodle most of the cottonwood to just fit, 10-11" wide x 17-18 "long, just small enough to fit in the door. I always have pieces of something to fill in with. The pine logs, same, just in half up to 20" logs, again with stuffers. The door is about 11 3/4 by almost 19 wids, I load north south when poss though
