I've got one of those old Vigilants as well. It has the "1977" one-piece fire back with a crack that is starting from the lower righthand corner (where the duct opening is) and slowly extending diagonally up toward the date. When should I start thinking about replacing this part?

When the fireback starts warping. There is a 2 piece fireback replacement kit.
